"Zero fault" operation Taicang Wugang "soft" upgrade to cure "hard" fault
As of the end of February, the "MODBUS-TCP-based Electronic Scale Communication Optimization and Transformation" project independently implemented by the Taicang Wugang technical team has achieved continuous stable operation for a full year. This innovative solution with "zero hardware investment" not only successfully achieved a year-long "zero failure" operation but also fundamentally solved the communication interruption problem that has long troubled the company's electronic scales.
Previously, Taicang Wugang's electronic scale communication relied on gateway devices for protocol conversion. Since early 2025, the electronic scale gateway in the unloading process frequently malfunctioned, resulting in the replacement of 3 devices within two months, causing frequent loss of electronic scale measurement data and severely affecting the accurate verification of unloading output.
Facing the dilemma of frequent hardware failures, the Taicang Wugang technical team decisively broke out of the passive cycle of "repair by replacement" and instead sought a fundamental solution from the system architecture.
Li Zongze, the deputy leader of the technical group and project manager, recalled: "Every time the gateway broke, the on-site data was cut off. Replacing new equipment not only costs a lot but also delays production. We thought, could we remove this 'transfer station' from the root?"
With this idea, the team innovatively proposed a "de-gateway" transformation approach, fully tapping the potential of existing equipment, replacing "hardware gateway" with "software upgrade," and reshaping the communication link.
To address the bottleneck of the original programmable logic controller (PLC) not supporting the MODBUS-TCP protocol, the technical team independently loaded a dedicated communication extension package and wrote an adaptation program, successfully enabling the PLC to directly communicate with the electronic scale via Ethernet, completely eliminating the gateway as a source of failure.
Li Zongze explained: "We essentially 'unlocked' a new skill for the PLC, allowing it to 'understand' the language of the electronic scale and communicate directly. All the debugging and adaptation in between were explored by ourselves." The entire transformation process was meticulously designed and implemented step by step, ensuring production was not affected, achieving seamless forwarding and integration of electronic scale data into the central control platform through the optimized PLC system, completing the safe and smooth migration of the data link.
This optimization transformation brought significant multiple benefits to Taicang Wugang. On the technical level, the technical team independently implemented the entire process, fully mastering the core technology from protocol configuration to system debugging, and formed complete technical documents such as "Debugging Methods" and "Fault Troubleshooting Guide," achieving complete autonomous control over the communication system. The economic benefits are equally prominent, with the project expected to save approximately 28,000 yuan annually in equipment procurement and maintenance costs, truly achieving a win-win situation of cost reduction and efficiency improvement.
